Thank you for the inquiry and for using SearsPartsDirect.com. I am sorry to hear that the burner box has rusted on this unit, I know how frustrating rust can be.

I have quite a bit of experience with rust, metal, and body work having worked on antique vehicles and restoring them for many years. There are many variables to having rust occur. Rust will occur more frequently in certain parts of the Country, especially if you live in one of the coastal states, in northern states, or areas with more salt in the atmosphere.

The biggest preventor on keeping rust at bay is general care and maintenance. If the unit is cleaned on a regular basis, rust will not be able to take hold and spread. Depending on where you live and whether you think you are more prone to rust in the area, cleaning may need to occur more frequently. Someone in Virginia would need to perform cleaning more than someone who lived in Arizona. 

The owners manual covers the 'Care and Maintenance Time Table Chart' on page 12. It states that the burner box would need to be cleaned every 120 days with interior grill cleaning products. Every 90 days for the burners, 30 days for the heat tents, etc...

Also, if the grill is stored outdoors, it's highly recommended to keep it covered with a grill cover. That alone won't keep the rust away, but it will help. The key to keeping rust from forming and taking root is the periodic cleanings.

I hope this helps, the rusting really doesn't have much to do with the age of the grill or any manufacturing flaws, it's based upon the salt content and how often the grill has been cleaned and how it's stored/maintained. I know how frustrating it is to have that occur, and sorry for the inconvenience you've had with it.

I have the same grill and I with everyone on this. Sears "Expert" response is really lame. Stop treating us like we are stupid. Regardless of where you live and what maintenance should have been done does not excuse Sears from selling a very defective product. I highly suggest to Sears that they come up with a fix for this, like sending everyone a new, and improved bottom, OR just send us a full refund so that we can buy another grill elsewhere. Honestly, I am getting tired of Sears customer service and lame products that they are selling. I have already vowed never to buy another lawn product from them again. Now I will vow never to buy another grill from them. Sears will soon see themselves out of business if they do not wake up and listen to the customers!! Sears will soon never have my business again with anything......

I also have a Kenmore Gas Grill Model 148.16154211 that has rotted out in the bottom completely. I bought it in Sept. 2013. My grill before this I had for 8 years and it NEVER rusted out from the bottom! I feel this is a design flaw and Sears should repair or replace at their own cost. I did an online search with this model number and fine there is a general consensous that this a manufacturer flaw. Please respond to this about how to set up this repair at Sears' expense-not mine! I am having a similar problem to the posts above. I am posting my complaint and sears response below. I intend to post this info on social media to draw attention to Sears poor customer service. Hopefully that will get their attention. This is clearly not a unique problem to this model of grill. Charles G Letter to Sears: Dear Sears Customer Service: I am writing to you to get a problem resolved. On May 7, 2013, I purchased a Kenmore grill model # 148-16154211 for $399.99 plus tax (total $425.39). In less than 2 years, the �??firebox�?? (the pan that is below the burners) has completely rotted and disintegrated. The rest of the grill still works. Although now, everything drips right to the floor below. Since it is now �??open�?? under the burners, it will not hold heat when the top lid is closed. A Sears store associate from your Danbury, CT store, Christopher Mosquita, was very helpful in trying to resolve my issue. He contacted the �??parts department�?? but they said the part (# 2818T-2T-2000) was $380.55. It doesn�??t make sense to purchase the part as it costs as much as the grill and there is no guarantee it will not disintegrate again. I have been a Sears customer for a long time having purchased appliances (washing machine, dryer, stove, refrigerator), garage door openers, electric generator, dehumidifiers and countless other purchases. Obviously a loyal customer. The grill situation is very disappointing. I am hoping that Sears will take steps to rectify my grill problem and do what is right and fair to fix the issue. I understand that things wear out but in less than 2 years of use, I find this totally unacceptable. Sears response: Rotting an falling apart of the firebox would not be covered under warranty. You may choose to purchase the fire box @ your expense. There are no "service flashes: in the grill you have.

@Charles. Let me know how it pans out. I paid $500 for my grill and the pan already has holes on the right side after less than two years! I am going to the store where I bought it to ask them what they can do. Sears customer service via phone is terrible. I will post online after speaking to my local store.

I purchased the same grill 148.16154211. Same result - 2 years bottom has rusted out of the pan. Big disappointment, the grill I had before this one lasted 15 years, and the grates rusted out before the pan. Hope they do fix these, sounds like they should be recalled.

I to have the same grill. I took the cover off of it a month ago and noticed that the entire inside was rotted away. I immediately called customer service w sears and was told it wasn't covered I didn't stop there being that I had only used my grill maybe 50 times at most I called in again. After several dozen calls into every department someone told me that there was a recall on the inner burners. I then got bounced around several dozen times more and was told someone would come to my house and look at it. Another week or two went by and no one came. When I spoke to someone as to why, they said the third party refused the job. I pitched a fit and someone then ordered me what I thought was the right part. Well the part came in today only to find out that it was the grease tray and not the whole bottom like I was told. Tomorrow first thing I am going to sears and not leaving until I walk out with a new one or my money back. This is ridiculous!!! How does something not even 2 yes old and hardly used rot away from the inside. Let someone tell me that is was from abuse cause I'll go off on them. I keep it covered, waxed and cleaned all year long Oh by the way customer service SUCKS!!!!!!!!!! They bounced me around tonight for over an hour and then when I was transferred to right department, they were closed. I'm so over it

Well, A simple Google search shows that some people have went to their local news, because of the run around with Sears. Sears should be doing a recall on this firebox tray. 2 years is way 2 soon for a tray that Seperates the burners from the LP tank to fail and crumble. A simple ability to order just the tray would be a good solution. But $400.00 for a entire firebox when the grill was $400 ($300 on sale)???

Alina - can you tell me any problems you had removing and replacing the switch membrane! Do you have to remove the cooktop? Are there hidden clips, and if so how did you access them? Any help would be appreciated. I spent 16$ for the Service Manual but it's really not clear on how to remove the front control panel too replace the Switch Membrane.
